Case Studies
Parts range from 19.6-84″ W x 15.5-26.8″ H x 14.7-29.8″ DP weighing up to 300 lbs. Process was requiring 2-3 associates to handle. The parts are coming straight from fabrication and may have some sharp edges and a thin oil film making handling them hazardous for the operators. Part are partially assembled so operators need to be careful so as not to undo assembly.

Minimal floor space is available with pallets placed over a wide work area. Slit rolls on the pallet are placed over a cardboard core poke for shipping. Rolls are dropped to the pallet until a stack is formed. Inner core of the slit rolls cannot be deformed. Operators need to work from both sides of the end-effector.

Ingots are 24″ long. The zinc ingot is 9″ wide and the copper ingot is 3″ wide. They are gripped in random order and heated to 700°F. The furnace hood is 92″ from the floor. The top of the furnace is 48″ from the floor. The ingot must be placed into a pot that is 32″ and under the hood. Extended reach-in is required to place the ingot around all sides of the pot.

Operators were lifting hubs out of a crate and holding the heavy part, while trying to align the wheel stud holes and place it on the wheel. This procedure required two operators and still resulted in back injuries.

The cart has several shelves filled with electrical connectors. The application requires that the parts do not come in contact with each other as the cart is transferred in and out of the heat treat process.

The system capacity rating must be able to accommodate larger oil pans that may be manufactured at a future date. The radial reach and capacity requirements create significant moment loads. Work Cell contains obstructions and low headroom.

The procedure is to put a lifting bar through the reels’ axle hold and lift with a pair of slings on a spreader bar. This requires the operator to lift a heavy steel bar and push it through both reels exposing them to both lifting and twisting injuries.
Injuries were common as operators attempted to lift the heavy rolls and hold while placing on a spindle. The label rolls were being damaged as operators rolled the product on the pallet inverting the packets to a core horizontal position. Contacting packets by hand resulted in lost product as material was easily damaged.
