- Challenge: Cylindrical
The cylinders weigh between 50 to 100 lbs., 8″ – 10″ diameter and 48″ – 52″ long. 120″ of radial reach is required for three pick up and place points. The cylinders are up to 350° in temperature when the are brought to the work cell. Plant safety procedures require maintenance personnel must be able to service the electrical and hydraulic components from floor level.

The different angles and locations of the bolts and a restricted work cell area. A total of four units must be located in the same area with each having a different nut setter doing a different task. The customer would like to reduce the cycle time and eliminate end-effector changes during the assembly process. The ultimate goal is to reduce shock absorbed by the operator.

Steel sheet handling, sheet range in thickness from 22 ga to 1″ and weigh up to 700 lbs. Cut parts are cleared from the skeletons as follows: Light sheets are shaken like a blanket, medium sheets are manually hammered or impacted with an air chisel, and heavy sheets are lifted and shaken with a forklift with no way to secure the sheet on the forks. The sheets are awkward, heavy, and hard to handle due to their size, causing ergonomic issues and back and shoulder injuries. It takes multiple operators to distribute the work load and handle the large skeletons.

Picking up the crankshafts and transferring them to the inspection table was repetitive. The crankshafts weigh 25 lbs. and were difficult to pick up by hand.

Heavy parts were being mounted to an engine on a hanging conveyor and engines are allowed to sway. Operators had to crawl under the engine to insert shields onto installed housing with only 6″ clearance.

The bucket is heavy when full and the sharp spikes presented a danger to people handling the bucket. Since the contents are liquid, spills are always a concern. Also, the manipulator must be washed down daily with hot, soapy water from a high pressure washer.
Parts range from 19.6-84″ W x 15.5-26.8″ H x 14.7-29.8″ DP weighing up to 300 lbs. Process was requiring 2-3 associates to handle. The parts are coming straight from fabrication and may have some sharp edges and a thin oil film making handling them hazardous for the operators. Part are partially assembled so operators need to be careful so as not to undo assembly.

Limited work space, multiple obstacles, and heavy parts lead to ergonomic problems. Restricted power sources and underground environmental conditions limited the available equipment to perform the tasks. The end-user was looking for a solution to improve operator ergonomics as well as the overall efficiency of this maintenance process.
